Get a higher capacity USB key. You are prolly breaking files by splitting the folder into multiple groups. You could try compressing it into a zip folder as well to cut on space(not sure if it would cut it down enough though for just a small 8gig or w/e key you are using. 16-24g keys are pretty cheap these days anyway.

If you can get your computer on his network, then you can transfer it directly from his computer to yours. He may have to copy it to a different location on his hard drive, though, as Windows usually doesn't let you access the Program Files folder over a network. Fair warning, if you do it over wireless, it's gonna take around 2-3 hours.

When you copy the entire folder, make sure you delete the old config files. When Wow first runs it does a quick check on the computer hardware and saves these setting. If you delete these config files, then run the WoW launcher.exe file as administrator (Right click the file, click run as administrator), it should clear up most of your issues from the copy over. Removing the files will cause WoW to look at
your
computer for settings suggestions instead of your friends, and it should find ones that actually work. Running as admin will allow it to replace any missing registry keys, which can sometimes cause minor hiccups.
Additionally, if you're running Win 7 or Vista, check which folder you're putting it in. I don't have the specifics on hand, but in some folders you'll be unable to save changes made with the game settings.

I recently went back in time, from win7 x64 to winXP, just because i hated win7, but either way, i didn't have to re-install, since wow is totally OS-independent. It doesn't give a flying **** about what/were/how/when/why you move/copy it, it just starts. A 20Gb+ memorycard isn't expensive, its fast and plugs in real easy. Just shove it in there, fill it up, and when you're done, i think you can even play FROM it, as long as its not write-protected. Quick search on Amazon gave me loads of 16-32Gb cards for ~30 pounds. And if you don't have a card-reader those aren't expensive either.
