He converted the strongest heroes he could find in combat. He or his armies killed those heroes, then brought them back to fight for him.

It's nothing like that. These people fought him or his armies and put up more of a fight than your average city guard. His forces (or he) killed them and put forth the extra effort to convert the fallen hero to a DK instead of a mindless Scourge, like he would do to normal infantry. It's not a matter of corrupting them beforehand; it's a matter of the person was strong and now he's using that strength against their own forces.

Else they'd be undead with all the coincidences.

A brief outline of what happens
1) Player character dies, but isn't a DK yet
2) Player character's corpse is found by the scourge and identified as powerful
3) A ressurrection is performed on player character by the scourge, or Arthas
4) Player character is then mind controlled into service of the scourge
5) DK starter zone begins
6) DK starter zone ends at Light's Hope Chapel, where Arthas' mind control over his new Death Knights is broken

Nope, some death knights still have memories of their past life, so the soul is still there. Take the blood trainer in Acherus for example. He became a death knight of his own free will, same as Baron Rivendare, but he still remembers events that led to his "death".
As I see it, the player controlled death knights are just fallen heroes, killed by stabbing, slashing, hacking or any other method. Then the Cult of the Damned come and gather the bold fallen and take them to Acherus for resurrection. There, Instructor Razuvious makes the decision of the risen hero's fate. Should he/she be weak, he's "disposed of". Some resist as displayed by the chained DKs you have to slay for the quest

, but those are taken care of.
Ghouls and skeletons however are seemingly soulless, bound to the will of the person who rose their remains. And now that I think about it, I think the most remarkable difference between regular undead and death knights is that DKs have their soul still intact.
